📚 AQA A-Level Design & Technology: Key Points Explained & Efficient Revision | AQA A-Level

Design & Technology at A-Level is a creative yet rigorous subject that asks you to combine scientific understanding with practical problem-solving. The AQA specification (7552) tests your knowledge of materials, manufacturing, design theory and human factors, plus your ability to manage a substantial design-and-make project. This article breaks the whole syllabus into focused revision sections so you can study exactly what matters and maximise your grade efficiently.

1. Overview of the AQA D&T Assessment | AQA

Knowing the assessment structure is the first step to smart revision. The AQA A-Level in Design & Technology: Product Design is divided into two written papers and one non-exam assessment (NEA) project.

2 h 30 min / 120 marks 30%
1 h 30 min / 80 marks 20%
Approx. 40 hours / 100 marks 50%

Paper 1 features short-answer and extended-response questions on materials, processes and technical theory. Paper 2 focuses on design context, evaluation and professional practice. The NEA begins with a context set by AQA and requires a complete portfolio with a working prototype.

2. Materials and Their Properties |

Materials underpin almost every D&T question, so you must know categories, examples and working properties. Metals are commonly classified as ferrous (containing iron) or non-ferrous; polymers as thermoplastics or thermosets; and woods as hardwood or softwood.

  • Strength – the ability to resist force without breaking; tensile strength is tested by pulling, compressive strength by pushing.

  • Hardness – resistance to scratching or indentation; measured roughly by Mohs scale or more precisely by Vickers or Rockwell tests.

  • Toughness – the ability to absorb impact energy without fracturing; mild steel is tough, whereas cast iron is hard but brittle.

  • Ductility and malleability – ductile materials can be drawn into wires; malleable materials can be hammered into sheets. Copper is both ductile and malleable.

You should also be able to compare smart materials such as shape-memory alloys (SMA), thermochromic pigments and photochromic materials. A classic example is Nitinol, which returns to a preset shape when heated above its transition temperature.

3. Manufacturing Processes |

Examiners frequently ask which process is best for a given product and scale of production. Processes are grouped as subtractive (cutting away material), additive (building up material), forming (reshaping) and joining (permanent or temporary).

  • Injection moulding suits thermoplastic mass production, such as bottle caps or phone cases, because cycle times are short and detail is excellent.

  • Blow moulding is used for hollow products like bottles; vacuum forming is cheaper and suits low-to-medium volumes such as food packaging trays.

  • CNC machining (milling, turning, routing) offers high accuracy for one-off and small-batch prototypes, while casting is ideal for complex metal shapes that are difficult to machine.

  • 3D printing (FDM, SLA, SLS) enables rapid prototyping and customisation, but build time and layer strength must be considered for functional parts.

When selecting a process, justify your choice using three criteria: material compatibility, batch size and required tolerance. For example, die casting is economical only when production volume is very high because its tooling cost is substantial.

4. Design Theory and User-Centred Design |

Design theory questions test your understanding of the design cycle: investigate, design, develop, test and evaluate. You should be able to critique a design brief, write a detailed specification and apply iterative design methods.

Anthropometrics is the study of human body measurements, and ergonomics applies those measurements to products. Designers use percentile data instead of averages; for instance, a doorway that fits the 95th-percentile male height is acceptable to most users, whereas an average-based design excludes a large minority.

Inclusive design requires products to be accessible to all users, regardless of age or ability. Examples include video game controllers with adjustable grips, wheelchair-accessible kitchen units and clear high-contrast labels for the visually impaired.

5. Sustainability and the Circular Economy |

Sustainability is no longer optional in D&T; it is a core assessment strand. The ‘6Rs’ framework is a useful memory tool: Rethink, Reduce, Reuse, Recycle, Repair, Refuse.

Life Cycle Assessment (LCA) traces every stage from raw-material extraction to disposal, including energy, transport, embedded water and emissions. An examiner-friendly answer should mention the product’s end-of-life options: biodegradable materials, easy disassembly for recycling, or modular design for repair.

The circular economy keeps materials in use for as long as possible, whereas a linear economy follows ‘take-make-dispose’. A strong example is a mobile phone designed with a replaceable battery and standardised fixings to prolong its service life.

6. CAD, CAM and Emerging Technologies | CAD、CAM

Computer-aided design (CAD) and computer-aided manufacturing (CAM) appear in both written papers and the NEA. CAD allows parametric modelling, where changing one dimension automatically updates related parts – a huge advantage when iterating a design.

Virtual prototyping with finite element analysis (FEA) lets designers test stress and thermal behaviour before making a physical model. In FEA, the software divides a part into many small elements and solves simultaneous equations to predict deformation and failure under load.

stress = force ÷ cross-sectional area

Emerging technologies to revise include AI-assisted generative design, robotics on automated production lines, and additive manufacturing of custom medical implants. Such examples show examiners that you can connect classroom theory to real-world innovation.

7. Quality Control and Quality Assurance |

Quality assurance (QA) is a planned system that prevents defects, for example staff training, supplier audits and inline checks. Quality control (QC) is the direct inspection of products, often using measuring tools and sampling.

Tolerance is the permitted limit of variation from a stated dimension. If a shaft must be 20.00 mm ± 0.05 mm, then any value between 19.95 mm and 20.05 mm is acceptable. The narrow the tolerance, the higher the manufacturing cost.

Upper limit = nominal size + tolerance = 20.00 + 0.05 = 20.05 mm

Process capability and statistical process control (SPC) are higher-level ideas: by plotting measurements on a control chart, a manufacturer can detect drift before rejected parts are produced. Mentioning SPC in a ‘quality’ essay scores strongly.

8. Health & Safety and Legal Responsibilities |

Every designer and manufacturer must understand relevant legislation. In the UK, the Health and Safety at Work Act (HASAWA) sets general duties for employers and employees, while COSHH regulates hazardous substances and PUWER covers work equipment.

Risk assessment follows a standard sequence: identify the hazard, decide who might be harmed and how, evaluate existing controls and remaining risk, record findings and review periodically. In the workshop, an example is the risk of kickback on a table saw when ripping narrow boards.

CE marking indicates that a product meets relevant EU health, safety and environmental directives; it remains widely recognised in the UK market. Equally important is intellectual property law: patents protect inventions, registered designs protect appearance, and copyright protects original creative works.

9. Command Words and Exam Technique |

Examiners report that many students lose marks by misreading command words. You must tailor your answer length and depth to the instruction given.

  • ‘State’ or ‘Name’ – a single fact or term; no explanation is needed.

  • ‘Explain’ – give a reason or mechanism; use connectives such as ‘because’ or ‘leading to’.

  • ‘Evaluate’ – consider multiple factors, weigh evidence and then judge which solution is best.

  • ‘Discuss’ – explore different viewpoints or arguments before reaching a supported conclusion.

For extended 12-mark questions, use a clear structure: define the issue, give two or three developed points with specialist terminology, include a real product example, address a disadvantage or counterargument, and end with a justified judgement.

10. Common Pitfalls and Efficient Revision Plan |

A common mistake is describing a process without explaining why it is appropriate to the context. If the question mentions ‘one-off production’, then injection moulding is unlikely to be the best answer; mention 3D printing or CNC machining with justification instead.

Students also underperform in the NEA by leaving evaluation to the end. Complete smaller milestone evaluations throughout the project, once after each stage, using photos, test data and user feedback as evidence.

For revision efficiency, adopt spaced repetition and active recall rather than passive rereading. Try a weekly plan: Monday – materials and practice multiple-choice; Wednesday – manufacturing processes with process-selection tables; Friday – past-paper extended questions; weekends – NEA portfolio updates.

Finally, build a ‘process and property map’ by hand. Draw connections such as ‘acrylic → thermoplastic → vacuum forming → low-cost lighting products’. Visual maps like this are powerful for exam recall because they mirror the way examiners design questions.

Design & Technology rewards breadth, precision and independent judgement. Master the technical principles, practise applying them to unfamiliar contexts, and keep your NEA portfolio as a living document rather than a last-minute scramble. With a structured revision plan and regular self-testing, you can convert your practical passion into a top A-Level grade.
